Fuel sender problem?

206SW 2.0HDi 52 reg, 106k miles.

Had a problem before with zero reading on fuel gauge and Digital display last year. Then we took the plug off the top of the sender unit and found the terminals all green and cruddy, cleaned and sprayed with Contact spray and everything returned to normal.

Had same thing last weekend, so tried the same fix and all seemed fine.

Yesterday, the fuel gauge suddenly went from about quarter of tank to over half-way and stayed there. Digital display showing 300'odd miles, and still counting down, but know there is nowhere near that much fuel in it. Seems odd that its reading high, instead of empty - makes me think it must be working, but why has it gone haywire?

Tried the clean and spray again without success. Checked the tank float is free and not stuck and everything looks fine.

Guess this means a new sender/pump unit? Emailed the local scrappy to see if they've got any in (shut until tomorrow), as looked online and best price I could see is £90 plus postage. Is a 2nd hand worth it?

Are diesel/petrol and Hatch/SW all compatible, or do we have to find a specific Diesel SW to get one.

You have to get the right pump. There's even different ones for the 1.4i for example.
See if it might be something else as well before spending this kind of money though.

I know there's 2 different sizes for the the 2.0 HDi.

What else do I check though? Thats reason I posted "Guess this means a new sender/pump unit?" as I am guessing and wondered if anyone can suggest what else to try?

It might well be the connector again.
Try splicing another connector one there (even if the pump side stays the same).

Once it goes green it means the nickel plating is gone and it will be corroding pretty much straight-away after the clean. Also might have worn-out the spring contacts - even if they look clean.

Same story with the rear light cluster connectors/holders.

Just out of interest, I put 20 quid of diesel in this morning, and the needle and digital readout both went up by the amount they should - from about 1/2 a tank to 3/4, so it is registering the change, but I know there was nowhere near 1/2 a tank left before!

I assume that means the float is working. I saw on another site, that sometimes you can get a vacuum if you fill up (put £40 in last week - more than I usually buy at a time but we had a long trip), and that can give a false "high" reading. When I removed the filler cap, there was a "suck" on it, so maybe some truth in this, but its still not reset itself.

Any more suggestions of how to check what is actually at fault before I fork out for a replacement would be appreciated.

A fault code scan might shed some light, or you could fill it up and see if that rectifys the readings. Mine did this once and that's what I did. The pumps rarely fail.

UPDATE:

Found a sender unit at scrappy which was tested and working for £35, so thought it worth a punt to see if any change. Dropped into tank a couple days ago, and reading on gauge came up to same level as the original one. Digital reading showed ---, but thought it might reset once I drove the car.

After a short trip, digital still shows dashes, and needle gauge hasn't moved.

Tried a BSI reboot today to see if it would recognise and reset the level, but still the same. It obviously is "sending" something for the gauge to have picked up, but not sure what to do now!

Is the low fuel light on another circuit and should this still come on to alert me if tank getting low?

Any suggestions of where to go next would be good. Thanks Smile

Try filling the tank up just in case the float is stuck. Make a note of your mileage so you know when you're running low just in case the gauge doesn't tell you.
Basically something you can try for free.
