After months of searching and planning, I now have a project finally starting!

Well sort of...

Wanted a 106 rallye for years but due to insurance it's never really been an option. Started looking 2 or 3 months ago and went to view a couple but managed to snap this up for a nice price

 


 


 



Only issue was that it needed a fair bit of welding in three places, but after inspection it turned out worse than I initially thought..

 


 



Ah well, then managed to get extremely lucky and find a near enough mint shell with welded in seat rails, flocked dash and fully resprayed interior

 



Was looking like this when I got it back to its' new home and after fitting the boot and bonnet.

 


 


 


 


 


 


 


 



First job was to fit new glass for the windows as well as all the seals just to stop rain getting in.

 



Sadly due to full time uni as well as work that's all I've managed to get done but I need to aim for it to be pretty much completed by Easter so I can get an engine rebuilt and fitted for my final year uni project.

Plans so far (most likely will change)

-Fully protect shell
-Respray Engine bay
-Build up an ITB engine spec

Planned / already bought parts

-OMP corsica wheel
-Full bolt in dash dodger cage
-Full braided brake lines
-Swirl pot / braided brake lines
-266mm brake setup
-Bilstein B8 shocks
-Faulkner 155lb springs

Will update if anything new gets done, but going to take my time and make sure it's 100% finished at the end

Just prefer s2s, chassis wise maybe not but has non power steering rack, no airbags, no air con, no ABS so it's already got a head start compared to a gti

+ can't get a S1 in blue

Yeah I just prefer the look rich - s1s just don't appeal to me but I know someone who has had rallyes for years and is the exactly opposite

Yes I will be, but was going to do it as a final year uni project which today I found out won't really be going ahead so I can't just throw money at it doing a whole rebuild with new parts sadly.

But I'm in talks with someone breaking his 106 if it hasn't sold by this weekend - if it doesn't I will get the engine but will keep it a secret for now Wink


Yeah mate it's a 1600 8v 106bhp standard so slightly better than a vtr, think it's just a different head to be honest though


Getting a 16v either way, at the very least will get it cammed to around 140 / 145bhp hopefully at the flywheel

you only got the S2 shell......not with the engine and other stuff? (first car in the pics)

if turbo-ing it i would have though you need a stronger box? MA box went busted all the time

Haha it is a tad confusing - I bought the first one as a whole car just needed MOT and tax but upon getting it home and looking it over the rust (well yes, rot) was not beyond repair but beyond what I was willing to deal with.

So very very very luckily (if anyone has dealt with rallyes before you will understand) I managed to get another S2 shell in the exact same colour which is near as damnit mint for an extremely good price. It's literally a rolling shell - so a few panels and suspension components just to fit the wheels are there.

This is the only car I have now, the first one has been stripped and scrapped and my house is littered with yet more peugeot parts...

The engine I'm looking is around 174bhp at the fly, if this guy decides he will break the car I should know any day now. Otherwise I will do the work myself building an engine up, unfortunately probably spending the same amount getting no where near as good results...

Running standard MA boxes for now, got a fully rebuilt VTS, S2 rallye and S1 rallye here (in order of final drive ratio) so will try them all out and see which is better for the general motorway journeys before my ears blow. + If one died can just swap them over.


I wish I could turbo where does it say that Laughing ?

Me neither Adam, ironically it was an advisory last year on the MOT - if that was me I would have straight away got onto sorting it not just run it into the ground a bit more then sell it on.

Little hint, if i was you i would convert to a BE3/4 for track abuse Wink

ATS got the BE conversion kit....Not cheap though, but will be a easy conversion as it will be using the same mounting point

if i remember correctly because the crown wheel on the diff in a MA box are press on, it can fallen apart under heavy use. I certainly seen people bolting or even welding the crown and the diff together.

Had a look at the kit - expensive indeed! May be stronger, but I will have to ruin all 4 boxes I have here before I consider it Laughing

Right it's been a while, I have done nothing to the car literally nothing but planning to start it in May 2013, if I can't finish it this year I'm aiming to get it to track by summer 2014.

Instead of waiting till then I've been buying a lot of parts, nearly everything is here just need a few small things like seats, bushes etc. Some of the parts I've had for ages but will throw them in anyway.


Fully braided brake line with rear bias valve. Got a 2 port ABS master cylinder converted to non ABS lines so just go direct to the caliper. Bit of a naff picture.

 



Powerflex lower gearbox mount

 



OMP corsica dished wheel with boss and quick release

 



Faulkner 155lb springs, should lower about 40mm

 



Bilstein B8 front inserts and rear shocks

 



OMP upper and lower strut braces (going to both get powder coated)

2bh I do think that's a bad Practice mate as the cutting protrudes into the cone of the trumpet witch could unbalance or make the flow unstable causing intake turbulence so I get why you wanted to change them ASAP lol

Aye I just have no idea what size will fit without mass cutting of the bulkhead or the bodies from the brake bar. I think loads run 45mm ok. Last thing I want to do is start spending money without checking so going to run them as it is and get some measurements then go from there I think that's the best way.

If I can get it on the road I may just drive down your way and go to jenvey direct and see what they say

Had some spare time so started to clear up some of the parts ready for painting.

Stripped brakes down to find the dust seals had both perished...

 


 



So went to my local pug breakers and got some more, repair kit for £30 just didn't seem worth it.

 


 



Also got another O/S strut so now I have the correct struts with correct hub types Smile

Got the wire wheel out and spent a few hours doing various parts. Bit more cleaning up and some rust treatment and they will be ready for paint.

Tried to fix up the steering wheel with soaking it and using a suede brush. Was flat and almost grey so although it doesn't look new it's an improvement.

Never seen such a seized lambda before... ended up having to get propane on it even then it still didn't give up without a fight.

 



Black HT paint, would have wrapped it by now but the wrap got lost in the post..

Found a bottom end to work on. Was my mates who's head had seen better days but instead of stripping and rebuilding he just got a new engine. So it ended up in my hands Smile . Had a quick look over seems good, head gasket was ever so slightly blowing but not into the water ports.

 



Started stripping the rear beam down.

 


 


 


 


 



There was no play in the arms but it does look like everything has seen better days. I'm going to clean up and re grease everything then if they do go later will replace the bearings then. Can re strip in hardly any time at all once everything is clean and un seized.

 


 


 


 


 


 



Then I was looking at the torsion bars and one seemed slightly smaller... measured it and was 18.3 instead of 19mm..

 


 



So I had another spare axle, that had both 19mm bars so starting to try and get one out. Then they were badly seized, long story short got annoyed with it ended up just grinding the spline housing off the axle then hammering them out in a vice.

 


 


 



On the + side the original beam only had a 22m ARB, this one had a 24mm one

Your a bucher Harry lol is the 206 axel as easy to replace the bearings as the 106?

Think it's scrap now Laughing bearing wise yeah it's the same, stripping wise it's easier as a couple of the torx bolts and washers are much harder to get on a 106 and you have to do one side before the other where as on a 206 you can get to both bars and all bolts all at once.

Just need to make sure it's done as soon as the bearings start to fail, otherwise the stub pins for the arms will get damaged and then it just needs scrapping really isn't worth getting new pins in although it is possible.

Not a huge amount done but it's a step closer

Finally got the heat wrap through the post

 


 



PTFE braided fuel line with AN-6 fixings

 


 



Then got my hands on a 2" pugsport, it's a bit battered in places but should look nice with a tidy up. Has dents all round (non on the back or tip luckily), center section supports cut (?) and someone decided to just cut the pipe to the backbox for an unknown reason.

 


 


 


 



Also got a stainless joint and clamps ready for it

Very nice Harry did you wet the heat wrap before you wrapped it? That way it will go nice and tight when it heats up.

Cheers Smile yeah me too, well when I first found out about them. Getting rarer only ever seen one on the road other than people I know with them

Not worth updating yet, got a loom ready to splice the ITB sensors into. Progress has hit a complete stop though, uni work gets priority once it's out the way around April / May though this will continue much faster

Stripped more off the car, only stuff left is stuff that is just going to be masked up whilst being painted.

 


 


 


 


 



Cleaned up the pugsport a fair bit will try and get more of the scratches out if I can.

Plans are to paint the pulleys too (don't laugh) so cut the cambelt cover instead of just leaving it off.

Painted loads more things but haven't really got many pictures, all just in black hammerite.

Sparco sprint seats with luke 4 point harnesses.

 


 


LED sidelight and rear bumper bulbs.

 



Kamracing exhaust fixing kit.

 



Grp N upper gearbox mount.

 



Synthetic fuel filters, always nice to have a spare.

 



Carbon rear door cards, fuel tank and rear vent covers. Still waiting on the front door ones.

 


 


 




Now for the rear axle, been a long process. At this point I had gone through one thinking it was good so painted it up. Then I cleaned up the pins:

One was good.

 


One wasn't.

 


Bearings had seen better days as well.

 



So I got another beam with a new recon kit and polybushes. Just hoped the pins were good.

They weren't, but for the price wasn't fussed.

 



Completely forgot I had another one lying around so had a look too.

Nah...

 



At this point I was finding out that a decent beam didn't exsist so I bought a refurbed center unit with brand new pins one from IM axles. Top guys! really know their stuff completely recommend them.

 


 


 



Only thing I wanted was the paint to be fresh and last, so I stripped it back to bare metal.

 


 



Here's what the trailing arms looked like before cleaning them up.

 


 


 



Got all the old seals and bearings out.

 



Cleaned up ready for the new bearing kit.

And then painted up nicely.

 


So haven't finished the rear beam yet, but just waiting till the temperature actually gets decent then will paint it up and get it all back together.

Yeah tell me about it running out of it though. Looking forward to getting it all back out onto the car to be honest.

Either do it on the cheap and get a unit off another car and just pray it doesn't fail or go the whole way and get new bearings with new pins. Don't bother with replacing bearings on old pins they will fail quickly. Also don't bother trying to find another beam to re con far too many things to go wrong, pins worn, ARB bolts sheered off, ARB plate worn the inside of the trailing arm... list goes on. Much easier to just shell out and get a reconditioned unit and save all of the hassle.

Well there shouldn't be anythingwrong with mine no ssqueaks rattles or wobbles but when I did the tbs the arm came off slightly and I lost some rollers from the bearin. No problems yet but I see some in the future

Problem is that they can seem ok from the outside, even if there are no noticeable symptoms. But when stripped apart it just simply isn't worth refurbishing the parts already on it. Anyone who does axles will tell you the same. Non of mine had play and were generally all good but non of them were worth putting new bearings in.

If you wait till the bearings go and you get play, the pins will pretty much guaranteed to be knackered. Unless I have been extremely unlucky after stripping 5 and finding them all naff I don't hold my hopes too high.

Speaking of which, got the axle refurb finished. Going to assemble it on the car should make it a bit easier.

Literally waiting for a dry, sunny, wind free and warm day to do the painting but I guess I may be waiting a long time. Unfortunate as I can't start to put things back together until it's sorted.

Ok so a fair bit of progress has been made


Fuel tank and rear beam on, all nicely greased up.

 


 


 


 


 



Started putting things back into the bay.

 


 



Got my old VTS engine on the stand to strip and clean up.

 


 


 


 


 


 


 


 



Other parts put in including brake and fuel lines, wishbones, front ARB etc.

 


 


 


 



Checked valve clearance to gauge HG size.

 


 



Then it all went together nicely (sort of).

 


 


 


 


 


 


 



Now at this point I had created my own fuel circuit, but due to no way of measuring the pressure I was reluctant to give it and decent revs especially as I wasn't able to get it up to full temperature just in case. When I get hold of some other parts I will have it fully running.

Sorry for the naff video, but you get an idea of what it's like up to about 2k / 2.5k

Cheers guys yes it has been a huge part of my life, loved it though will be good when it's all running perfectly.


Trimmed the loom down, lost about 4 un used plugs and also wrapped it at the same time.

 


 



Got the wheels on and noticed something very wrong.

 


 


 


Whole bloody trailing arm was bent, really didn't expect anyone to sell something ruined. So that was a a bearing and seal set wasted.


Thought I may as well re-do both arms while I was at it.

 


 


 


 


 


 



More fitting stuff, lot of trial to make everything work correctly but it's pretty much all there now.

 


 


 


 


 


 


 



Got a bit lucky with the quaife gear knob fitment. Cut the gear stick down to the circular tubing and tapped it out to M10. Put a cut bolt in and it screws on perfectly.

 


 


 



So here it is finished to the point of MOT.

 


 


 


 


 


 


 


 


 


 



Once it's got a nice 12 months ticket there are a few more jobs.

Sort brakes out with decent discs and pads
Create an additional loom for electric windows and stereo
Re do the rear ride height, most likely 10mm / 15mm lower
Fit pugsport
Upper, lower braces and cage powdercoated
Possible seat rail modification, they sit about 100mm too far forward
Sort a catch tank setup out
New wheels


So lots done, but lots more to do

Some small updates


In a car park

 




Wired the electric windows up using the carbon blanks to house the switches

 




 




 




 




Got some new OEM discs as a quick replacement for the other worn ones

 



Went pugfest at prescott hill climb yesterday, did 3 runs up the hill - would have done more but they ran out of available slots. Pleasantly happy with it how it performed, now know that a decent tyre setup is badly needed.

I have a video but it's only of the first one where I wasn't pushing it at all, if I can get hold of the last one where my mate filmed it I will put it up.

Time sure does fly..

Time to bring this up to date-ish

Just as I last posted I got my first full time graduate job so I have been extremely busy, too busy to work on the rallye. But I have been making slow progress.

Got some Raceline RL7s

 



And adjusted the rear beam to match the front better

 



Some time in November I took a trip down to Curborough with my mate in his corsa - managed 2 dry laps before it tipped it down!

 


 


 



Then I set on the fun task of getting the cage out of my old saxo in. Unfortunately it was welded in (very poorly I must say) so I went to town on the car armed with a stihl saw and an angle grinder.

It came out looking like this

 


 


 


 



After a tidy up it looked a lot better

 


 



It took a lot of trial fitting over the space of 2 or 3 months but worked out alright in the end

 


 


 


 


 


 


 


 


 



I finally got around to fixing the carbon panels and got my hands on a go pro at the same time (was just messing around seeing what the images came out like)

 


 


 


 



Then some lovely bubbled wrapped parts arrived

Finished the carbon set off with the front door cards and porsche handle rosettes

 


 


 


 



Armed with a bag full of P clips the fuel and brake lines look a lot neater

Still need a proper jenvey linkage setup (throttle is completely on / off at the moment) as well as a gearbox change and a few things here and there.

Main things is now just to have a hell of a lot of fun during the (hopefully) nice weather.

If you want a comfortable, practical commuter type car then it doesn't tick those boxes. Although it's a fun weekend toy the 180 is definitely easier to life with unless you can have two cars.

For stage rallies it would be ideal but I don't plan on doing anything that lary in this! In the future with another build however...

Took a trip to Rockingham a couple of weeks ago. Car ran well (aside from gearbox noises) and now know that better discs and pads are a must.

 


 


 


 



Have a little video as well. Unfortunately it was still in the morning whilst I was getting use to the track and building up confidence. The battery died at lunch time so I don't have any better footage.

Cheers yeah it's really fun but I wish it wasn't my car so I could thrash it even more without caring Laughing

Discs and pads are a priority over caliper size for sure. The 283s weigh a ton so the only viable upgrade would be brembos or aftermarket ones which then means spacers or different wheels most likely.

I think with these 206 gti calipers and some ds2500 pads it would stop 10 times better and last a lot longer - I could only manage about 8 laps before brake fade.

On another note I managed to drop a crowbar on the floor for it to bounce perfectly into the passenger door and dent it Sad

Few updates since last time.

Put another gearbox on, this time off a S2 rallye to try and keep the revs down on the motorway - hasn't changed at all which is odd...

Threw in a new valeo clutch kit while I was at it and some new top mounts to try and stop the knocking when turning (found out afterwards it was the pinch bolt from the steering rack to the steering gear not being tight enough).

 


 


 


 


 


 



I then tackled the initial resistance when pressing the throttle down (got some odd looks at the traffic lights when trying to set off slowly).

A small fortune later I ended up with a small bag of components from Jenvey.

 


 



And after a lot of adjustment it looked like this.

It's now quite a pleasure to drive - although now there is two springs it's pretty hard to push. Will look into making it softer it if I don't get use to it.


Popped along to Pugfest and took a couple of pictures and videos, car performed pretty well struggling to find things to improve on to be honest.

Awesome as usual mate, those trumpets are very close to the scuttle, are you going to cut it? Seen people with longer bodies doing that.

The pictures make them look closer than they are - the brake bar connecting to the servo is actually the issue as the manifold doesn't tilt upwards towards to the top of the scuttle like most manifolds. This one is almost straight back. As a result they have all have been cut at the bottom to make sure it doesn't catch the car under acceleration. One of them has been cut quite a lot you just can't see from the top.

Now the setup is complete I'm just going to enjoy it. If it comes apart again I would like to rebuild it with a high compression setup in which case bigger trumpets would be on the cards. Then a new manifold to clear the brake bar.

If I had to cut the scuttle I would get a left hand drive wiper motor fitted, more room for a filter!

I found it very difficult to get power down without being completely straight out of a corner - maybe I just need more practice... Also a stiffer suspension setup wouldn't go a miss.

Not sure on the corner names to be honest mate!

That video was the fastest run of the day, if I fed the power in early it just pulled the car too wide on the exit and wasted time. As a result just getting it straight as soon as possible proved better even if it felt a bit rough. Not sure what I need to do to rectify it.

It was the hairpin on to the long straight, 5th or 6th corner from the start I think.
The car doesnt seem to have excessive body roll and weight transfer seemed well balanced from the video. When you say pulling wide are we talking torque steer or just to much power and not enough track lol

Yes that's definitely where you feel it happening the most!

I think it's just undeersteer under the initial acceleration. Although it feels quicker time wise it ends up being slower so I ended up just getting straight as soon as possible then feeding the power in.
