I fitted a new thermostat housing last week and overtightened one of the three bolts. I have a hairline crack next to the bolt hole and water is escaping
out of the housing. Any ideas how i can seal this crack or any other ideas.

Replace the cracked housing & torque the bolts up correctly.

Definitely replace. Might also help if you post details of the car you're working on.

Year, Engine, Mileage, Recent work done, pre or MUX, etc.

I say this as some of them have plastic coolant housings and others have alloy

If its alloy like the GTI then it can be welded but it then distorts with the heat. It then needs machining to straighten the mating surface. Better just to replace it.

It is possible to plastic weld the other type but I wouldn't consider it a long trem fix. Plastic welding is nice and simple though and a cost-effective bodge.

I totally agree that replacing is the best way to go either way.
